Bruce, Ben I guess since there are gaps between the flat surfaces of each headlights (the surface of the sphere will not be form uniform surface), I think a sphere could be created. However, I have no idea if it will be able to "close", I mean if it would be possible to align all the studs...

You have seen lego surfaces that bend in 2 dimensions (most notably castle walls). I 've been trying to figure out how to bend a lego surface in a nice way in 3 dimensions (like a bowl). Ah, I thought you imported the psd directly. Yep that's the procedure. You have to watch out the quality of the picture (resolution, focused etc), then tweak the trace parameters (number of passes, trace by color, brightness etc). When you finally trace the bitmap you have to manually edit the nodes...
